A Manual Handling Aid
for Every Production Step

A manual handling aid is a mechanical device that takes the weight of a load on behalf of the operator, while leaving them in control of the movement. The Manual Handling Operations Regulations 1992 (MHOR 1992) make this a legal requirement, not a recommendation: Regulation 4 requires employers to first avoid manual handling where reasonably practicable, then reduce the risk through mechanical means before relying on training or instruction.

This table shows tendencies, not rules. A low ceiling height, a damaged floor or the absence of compressed air at the workstation can completely reverse the decision.

What the Manual Handling Operations Regulations 1992 Actually Require

UK law does not recommend manual handling aids – it makes them a mandatory step before operator training. The hierarchy is explicit, and it is frequently reversed in practice.

Step 1 - Avoid

Regulation 4(1)(a) of MHOR 1992 requires employers to take appropriate steps to avoid the need for employees to undertake manual handling operations that involve a risk of injury. The intent is not to teach people to lift better: it is to remove the need to lift at all.

Step 2 - Mechanise

Where manual handling cannot be avoided, Regulation 4(1)(b) requires employers to make a suitable and sufficient assessment and reduce the risk of injury to the lowest level reasonably practicable – including through the use of mechanical handling aids.

Step 3 - Inform

Training in safe manual handling technique comes last, not first. In other words, the lifting aid is legally required before operator training – not after.

Weight Thresholds and HSE Guidance

Weight thresholds are frequently misread. MHOR 1992 does not set absolute weight limits – it requires a risk assessment. HSE guidance (INDG143) suggests guideline figures of around 25 kg for men and 16 kg for women in ideal conditions, but notes that these are not safe limits: the acceptable value depends on posture, frequency and individual capacity. HSE and ergonomics standards generally recommend 15 kg as a practical benchmark for repetitive handling. Staying within these figures does not remove the obligation to assess risk.

Production: Handling Parts, Moulds and Tooling with Precision

In production, the dominant strain is gripping outside the centre of gravity. Thermoformed parts, moulds, manufacturing tooling and machined components are heavy, bulky and rarely balanced: the operator compensates by twisting the wrist and back. Assembly: Supporting Unit and Series Assembly

In assembly, the dominant strain is prolonged holding. Presenting a motor, an electrical transformer or a seat unit for fixing ties up both of the operator’s arms – leaving no free hand to adjust. The lifting aid carries the part; the operator adjusts and fixes. The movement becomes reproducible from cycle to cycle – benefiting both operator health and assembly consistency.

Maintenance: Working Safely, Including in Confined Spaces

In maintenance, the dominant strain is awkward posture. Replacing a motor or a mechanical component is often done kneeling, in extension or without a support point, on a heavy part with no handle. This is the use case where a lifting aid most clearly reduces accident risk – because the load is never taken manually. The precision of positioning allows operation in spaces where a chain hoist cannot reach.

Picking: Protecting Operators at High-Throughput Workstations

In order picking operations, the dominant strain is repetition. Picking cartons and household appliances accumulates considerable tonnage over a working day: the individual weight seems manageable; the cumulative total is not. Our Mobile Order Picking Arm, mounted on an electric pallet truck, grips and moves loads up to 100 kg and follows the flow rather than imposing a fixed station. Quality Inspection

In quality inspection, the dominant strain is orienting and holding the load. Checking a weld, structural integrity or a seal requires presenting the part at multiple angles and holding it stable – sometimes for several minutes. The lifting aid frees both of the operator’s hands and eliminates the tremor caused by muscular effort. Inspection reliability gains as much as the operator’s back.

When a Manual Handling Aid Is Not the Right Answer

We would rather say it before the quote than after.

  • Loads over 100 kg: outside our scope. An overhead crane or bridge installation is more appropriate.
  • Fully automated cycle with no operator: our equipment is human-guided. For autonomous cycles, we recommend a robotics integrator.
  • Horizontal transport over long distances: a conveyor or pallet truck is the right answer, not a manipulator arm.
  • Light load and occasional movement: if an operator moves 5 kg three times a day, a workstation redesign is sufficient.

In all other cases, we are the right partner. The right equipment depends on the application, the weight, the gripping surface and the site conditions – which can only be fully understood through an on-site visit.
